    Do not forget to consider the 'recirculating' nature of the injection pump and injectors when doing your computations. The fuel return lines would need to flow back into your improvised fuel system, otherwise the apparent fuel consumption will be much higher than it really is.

    Over pressure bypass... All oil filters have these (even spin on ones) as when cold oil viscosity may be too high (oil too thick) to be properly forced through the filter element. This allows thick, cold oil to get to the engine instead of being stopped at the filter!

    Agreed, a 003 might be a much better choice. My use of the 004 is based on having electric heat, (basically an all-electric home) and a large power requirement, and even with heat on I don't reach anywhere near what the 004 can put out.

    The head gaskets would be my first point of suspicion especially as they were recently replaced. Of course you could have a cracked head, or other leakage too, but those head gaskets would be very high on my suspect list.

    One thing to consider is that perhaps the DC breaker is defective! One test would be to put a DVOM (in current mode) on the breaker and see what the current is when it trips. I've seen this happen in the past where breakers start tripping at lower currents than they are supposed to trip at.

    Nope, not on-off-on, but on-on-off, which is a much harder to find animal... Down is stop, center is run, up is start.

    Swapping the sender (this is an electronic sender/gauge combo, right?) is a good idea. You should also test with a known good fully mechanical gauge to confirm the reading as well.
