    Advice Please: Planning 4L80 Conversion

Well then you have a problem, normally if the cooling loop in the TC is bad the TC will overfill with fluid and expand into the vent system, maybe it was just a coincidence.

The fluids do not mix unless the cooling loop in the transfer case fails

The TPS I used was the civilian application, There is a very common one that does not fit, I think this is the part, I will look back and see if I can find when I purchased it. The wrong one is of course cheaper...

    Advice Please: Planning 4L80 Conversion

This can be a chore, what I did was take an old (thin) butter knife, heated the end and "cut" that plastic piece where the pin comes through down to the shaft, then I simply put a screwdriver in that "cut" and twisted, the plastic piece split on the opposite side where the pin is and it just...

You can loosen the big bolt on the oil filter adapter (just a little bit) and swing the filter if that will help. Don't know what to say about the manifold bolts, it was tight but I could get a wrench on all of them. The cover is likely glued on with silicone sealer. You can cut the bolt with a...

    Advice Please: Planning 4L80 Conversion

It is not going to tilt forward, I did not use anything when I pulled the trans out of my M998 but if you are doing it on the ground as opposed to on a lift it will not hurt to support the rear of the engine, you will need to let it tilt back to remove the trans. EDIT: when I did it I supported...

    Advice Please: Planning 4L80 Conversion

Blowing air in the zerk fitting will collapse the shaft not expand it, it will come apart

    Advice Please: Planning 4L80 Conversion

Mine did not, I have seen others that did unscrew but not on the HMMWV at least not the three speed shaft, taking the zerk fitting may in fact help, if I put grease in the fitting it tries to collapse the shaft, watch out for squirting grease! The cap may in fact need to be correctly aligned...

    Advice Please: Planning 4L80 Conversion

The bolts from the pipes to the manifolds and all the flanges on the exhaust system are simple nuts and bolts so if you get in a bind they can be cut with a saws-all (if you can get to the ones you need to cut) or a torch, there are no "slip fit" pipes so that will not be an issue, should be no...

Gear oil is much thicker than ATF , as far as I can remember the viscosity weights are directly related from gear oil to automatic transmission fluid to engine oil.

GM Manual Transmission and Transfer Case Fluid 88861800 is for cast iron transmissions and transfer cases, it is gear oil and should not be used in an aluminum transfer case. I use DEX III but many use DEX VI
