    I usually run .30 wire in my Miller 251. It seems to do OK with all but the thinnest material and can also go 1/2" thick or more. It seems to be a good all around size. Just slow down and run cool on the thinner stuff and speed up and run hot on the thick stuff. From your pics it looks as if...

    MIG welding wire is comparable as far as tensile strength goes though.

    I think your figures are off a little. A good weld has around 70,000 psi depending on what wire you use. Personally, I'd weld it. Either your machine isn't set up right or you need more practice or both. Do you know anybody close that could help you out? If I was closer I'd be glad to weld it...
