I've tried the NAPA P.N. that is discussed elsewhere on this forum, but it did not work well. Slightly too wide causing it to not seat into the groove correctly.

Agreed! If you're in there now, just go ahead and replace it all. That hose eventually fails on pretty much every machine. I would also take the extra 15 minutes to remove the fuel tank cover and run the new return line all the way back to the tank.

If you have trouble again, while the pumps are out, see if the far end of the rack moves up and down. I believe there is a plastic cap molded onto the end of the rack that rides in a passage in the back of the block. I would be curious to see if that plastic has deteriorated and fallen off...
