Awhile back I remember Bjorn saying that he hasn't written too many articles since joining the site, so I was pleased to note his contribution to this month's issue. And, I just wanted to make a plug for both the author and publication.

An additional note on the grounding business.

The teeth of the "star" washer bites into the metal to form a so called "gas tight" connection. You are looking for an uncontaminated metal to metal connection. The star washer will cut thru the paint and no extra coating is needed. The washer must be hardened and cad coated (image).

If the surface is cleaned to bare metal, install the electrical terminal, washer and bolt and tighten to spec. Only after that is done should a protective coat be applied.
The pressure will deform the electrical terminal and form a gas tight connection.

Another example of a gas tight connection is a crimp connection.
A gas tight connection will last for decades when performed correctly.

How do you define hardened? When I look at Grainger's site for internal/external washers, I find the following (2 examples linked):

Lock Washer, Int/Ext, 0.267 ID, PK100 - Lock Washers - Washers - 2DB80 : Grainger Industrial Supply <--1/4"

Lock Washer, Int/Ext, 0.398 ID, PK100 - Lock Washers - Washers - 2DB84 : Grainger Industrial Supply <--3/8"

Ok, those say that they are Rockwell hardness rating C40-50-is that sufficient?

Does anyone have a better source for these than what I've got?

Hi Clinto, got mine as military surplus..don't know what's considered hardened, but you may want to test them and if the leave a good mark in the metal and don't flatten, when torqued to spec, you should be good to go.

Had the same problem.... Checked wiring and I didn't even check bulbs. I just replaced them all. I regrounded and the problem continued. So I ended up taking the lever housing off and apart. Cleaned everything up, put it nice and tight back together and it functioned just fine. Never had another issue with it since. Although the contacts looked very dirty and most likely it was the problem.
