I'm guessing that the load from the headlights gets too hot for the contacts inside the switch and starts the disco show... Maybe these new switches are not build quite and strong as the old stuff....

That's probabnly right. LED headlights or a headlight relay would help a lot.

I put in a headlight relay setup so full battery voltage gets to the headlights (makes them brighter) and it takes all the load off the headlight switches. They last forever. GM headlight wiring issues have been a common issue for decades.
