    Sparks fly when connecting batteries

    What about the main battery cable on the starter. I have seen these cables butchered / rubbed thru, mis-routed , burnt thru, pinched and new bigger eyes/lugs crimped on with hammers and grounding out. Just a thought. Easy enough to check.
