Ok, today I removed the interior from my M1009 and proceeded to repair/refinish it. It came with a rubber mat and under the mat was 1/2" of foam, similar to what is used in couch cushions. The foam was pretty wet, and probably has been for quite some time, and there was a lot of wet dirt underneath. To my pleasant surprise, once I got everything cleaned out, there was really very little rust. There were a few small spots, but overall it was in great shape. I cleaned the little rust that was there with a wire brush, then sprayed it with Rustoleum rust reformer paint, then Rustoleum rubberized undercoating, and finally painted the entire floor from firewall to (and including) the tailgate and did all the way up the sides of the back up to the bottom of the cover with Rustoleum bedliner. This is the stuff in a gallon can you can get at Walmart for ~$45/can. I ended up using about 1 1/3 cans to do two relatively thick coats.
My first questions is, I know there are issues with water being trapped between the floor mat and the metal floor causing rust. Will the bedliner material prevent that from happening if I reinstall the mat as I plan on doing?
My next question-- what is a suitable replacement for the couch cushion foam? I'd like to put something there for noise/temp insulation, but would like something that won't hold much water. Dynamat is a ripoff IMO... good product, but WAAAAY too expensive per square foot to justify using it for this project. What kind of material can I get from Home Depot that will do a reasonable job?
Finally, the rubber mat itself. It's in decent shape, but does have some cracks in it. What would be a good way to repair these? The idea I have is to use duct tape on the underside, and then use black silicone glue on the top to seal/fill the cracks. Anyone have any better methods to repair the mat?
