    You should clean both the terminals and the cable ends every time you remove/replace them. They aren't making a good connection and arcing. Also, they should never be looses enough where you can remove them without loosening the clamp.

    I don’t know much about the HMMWV platform, but I’d say a NP208 should work fine. If you want something stronger, go with a NP205. The NP208 gets a bad rap, being a aluminum case chain drive, but the fact is short of hard core off-road, people rarely have problems with them.

    There will be some slack in the drum. This isn't slack in the gears, it's slack in the dogs, this is completely normal. The dog clutch doesn't have very tight tolerances, if it did, you'd have a hard time moving the engagement lever.
