Synthetics burn just fine. It is silicone oil that won't burn properly.
I would recommend diluting all motor oil with at least 50% kerosene or diesel because the increased viscosity puts a much greater load on the injector pump.
The copper washers? They should be standard Bosch. Do you know the OD of the nozzle and thickness of the old gaskets? They are probably the same as the Dodge Cummins or VW TDIs which use Bosch injectors/pumps.

It would take failure of the filters for dirty fuel to cause control problems. Because the control collar which controls all the fuel is constantly slipping over the piston which delivers the fuel, it is impossible for it to stick.
E-85 has too high AKI (anti-knock index, AKA "octant"). Why is this bad? Ignition. High octane index means it won't auto-ignite easily. Ethanol increases the AKI beyond that listed on the pump.

Won't help here. The control collar adjusting mechanism is the ONLY seal between diesel at 60 PSI and engine oil. It is a precise fit, once it is dirty to the point of sticking the governor, fuel will not get in between. The material that causes the sticking is oxidized diesel varnish...
Oh, it is easy. Polystyrene are usually "S" shaped or tubular in a figure 8 cross section, cut on the bias. But starch ones are cylindrical, like a Cheeto, except with square ends.

The petcock is for purging the air from the cooling system. Oil in there would be BAD, check the radiator. I would recommend draining that nasty black goo from the coolant side.

Bosio knows how to improve Bosch injectors. The machining is the same for hydraulic heads, don't know if they make them.

Remember, the turbo "seal" leaks oil back to the crankcase, because the exhaust and intake pressures are higher than crankcase pressure, there isn't much oil leakage possible UNLESS the turbo oil drain becomes clogged.
