When was the last time you flushed out the cooling system? Also consider adding a coolant bypass filter to the system once you flush it out. I have pictures of the setup in my M923 Mod thread.

I have a rethreading kit i bought at Sears a long time ago. The kit has 3 different set of taps and dies (fine and SAE as well as metric) They are only designed to rethread or clean out the existing threads. They also have thread files in the kit. This kit is a lifesaver...

I like the skill used in bending the pipes for the improved brush guard. I was wonder why you didn't just make the whole thing out of the same pipe? Then just duplicate the "hinge" portion.
