The drive gear in the T-case should be a an "A" gear per the Chevy Truck parts book I have. That translates to a 7 tooth drive gear. The Driven gear should be a "U" gear which is 21 tooth. (ETA: This info is for a 205 transfer case...)

It sounds like the light for the heater controls, the one for the voltmeter isn't a twist-lock it's push in and the bulb is a regular 1/4 turn bulb, not a push in 194 bulb.

Your best bet is going to be to rewire the cab itself along with the engine harness. While the plugs will physically hook together, the wiring in the cab is sufficiently different to make the swap problematic. The cab wiring isn't too hard, I've done it twice now to remove 'post Army'...

Nope, it should bolt in with a minimum of mods. Make sure you take all of the mounts off of the donor to bolt it in. I'm assuming that your donor is a 1st gen truck (89-93) and not a 2nd gen truck (94-01). If you don't have a donor 1st gen truck, I'd suggest trying to find one in a junkyard that...

There is one fuse and one 'push' terminal that you can push a spade terminal in that are 24V, make sure that you check the source you are pulling from with a voltmeter before connecting to electronic equipment, otherwise you will let the magic smoke out.
