I'd like to compare your Delo 15W-40 w/ZDDP to my Delo 15W-40 without/ZDDP! My results are in a port some time back. I'll likely change my oil next Summer also for another data point.
That gear looks rough. It is hard for me to think of running it in my truck. Maybe you can take a couple more pics and post them? From that pic I would replace that gear.
I think this peggs it. In the military is sometimes fun to abuse equipment. Case in point, have you seen the youtube video of the guys in Iraq rolling an M35A3? I dunno if it is still online as I haven't seen it in a couple years.
One other thought. My truck has JATonka spin on filters. I've heard that the stock filters can be installed improperly. Is there a chance they are allowing unfiltered oil to pass due to mis-installation, bad filters, or a bypass that is malfunctioning?
I have a C turbo with AE3535XL muffler and run EGT's up to 1150 or so routinely on grades in 4th or 5th. These turbos (C, D , or whatever) should be able to handle quite a bit more than that. I'm pretty sure heat is not the issue, yet two failures for the same thing suggests another issue than...
The screen in my truck mysteriously vanished this Summer also. With everything else going on, I have not had time to sort it out. It may just be that fluid coming through and pull or tearing on the screen and it finally gives out. They are also likely old and suffering from corrosion...
I agree as long as it hasn't lost too much engagement. Part of the idea of helical cut teeth is to keep 2 teeth engaged at all times so that they share the load. If you run it I would recommend pulling the top plate to inspect it at some point.

When I had the tranny out I observed the same thing with a small leak (from valve cover?) coming down the back of the head. It's very light, but there's anothe rleak to run down. Whack a mole of leak fixes continues.

I designed some gear for the semiconductor capital equipment some years ago and did some deep drill heat exchanger plates. Usually, they used heat transfer fluids with low surface tension that would find any leak like nobody's business. Using tapered threads was a nightmare.
