Since that gauge is basicly junk theres no harm in taking it appart. I would guess that a 120v wire came loose and shorted to the case..thats why it still shows 120v.
You can use two 12v chargers or one 12v and switch between batterys. Not ideal obviously but workable and may keep your house from freezing or filling with water.
If theres no will theres no way.
The alternator is preaty easy to get around if you have good batterys. Get it started with other batterys and plug in a 24v battery charger. After all it is a generator. They can be run with out batterys if i remember right.
These generators are prety stought units so i would just keep around general maintenance items like oil, filters, belt and coolant. Always to PM checks and load tests.

If its a 12v system and you try to start it on 12v nothing will get hurt. If its 24v system and you try with a 12v battery nothing will get hurt. But if its a 12v system and you try to start it on 24v you may cause major problems.
Try one battery first as it will not harm anything.
Mabe it would be better not to have the solar charger connected full time.

40a is to much for a 802. Do you have a ground rod? Did you disconnect the neutral buss bar? Have you checked for ohms between the chassis/power lugs and power lugs to power lugs?
Blue smoke is oil, black smoke is fuel. Are you useing the load meter gauge to get your percentage readings? There prety inaccurate. Get a amp clamp meter.

You can reach in the fuel tank fill and feel the low level float. Moving it around or holding it up while someone cranks the set may help..before you go taking every pannel off the generator. 1/4-1/2 tank should be good to be off the low level even for the aux pump switch.
If your really worried about it send it to get ceramic coated or buy a new spare. Even that 2500* header paint burns off. Personaly i wouldnt worry about it as you will be replacing the head gasket due to rust lifting the head long before you change the manifold.
