I am very pro intercooler- and might do one myself someday, it's just not a- hook it up and get huge gains- kind of mod. BUT it does allow you to safely push the envolope in other ways, like turning up the fuel pump.
Sounds like you've checked the obvious stuff.
Printing the manuals would be a good idea. Get an ipod or radio with the in-the-ear headphones, and wear ear muffs over them. And bring something to sit on, those seats get old after 500+ miles.
Intercoolers by themselves really don't make much power (if the turbo/fuel is left alone)just due to a slightly cooler intake air. But they do allow you to turn up the fuel (which increases boost) and still maintain a low intake air temp and low EGT. Intercool it and start crancking the fuel...

I think the FMTV is a great truck. Cabovers are amazing when it comes to visibility and they have a good turning radius for off road use. Great power too. Sure they had problems originally, but so did the deuce- look at the old deuce 427 and sprag unit, (or the original M-16) it was crap...

Mileage number vary all over, especially in these trucks, but in the dozen+ threads on the forum those are the average numbers others are getting, 6 and 10 in average mixed driving. But yes, you can do much better or worse in either truck.
One other big difference: 6 mpg in a 5 ton vs. 10 mpg in a deuce. It's just gogd food for thought for someone reading this and trying to decide which way to go, as a 5 ton is almost twice the cost to drive.
