You need to check ALL the fluid levels, the fuel pump can go bad and pump diesel into the gear hubs, diffs, trans and transfer case so yes it could be that over full.
Just make sure to check with them first, they have a glitch in their system that will show stock but that stock may be on "hold" for a government order.

You can run without the cooler connected, the same basic transfer case in civy use does not have a cooler, unless you are pulling hard for hours on end in low range.
So I guess there is no reason to keep it as a backup for the 200A.
It came off the DuraVee, a 1993 M998 with low miles, I thought it was a 200A by the pictures, as it turned out someone just dumped it in position when they pulled whatever alt was in there.

This is incorrect, the cooling fluid from the transmission goes through a closed loop (cooler) in the transfer case, the two fluids never mix unless the cooling loop in the transfer case is bad.

Can you ID what pin that red wire goes to in the plug?
As long as you have 24V at the ign/exciter terminal and the alt is turning there should be charging voltage.
If that red wire shorted out it could have burned up the reg, alt or both.
The only thing the PCB box does is control the exciter voltage on the 200A
The OP stated he replaced all the injectors and it did not change the issue, running at high idle would be the recommended course of action for a stuck lifter.
Not to be confused with the common term in the diesel world where high idle is WOT without a load.

Are you talking about the black wire that looks like it has been pulled out or the red wire that looks like it shorted to the shell?
In any case go through the troubleshooting guide Coug posted, if the red wire did short to the shell something might have fried.
I cannot see why any one would be rated higher than the other, everything is the same but for the ratio, they used higher ratio diffs on the higher rated trucks because of the piss poor power of the Detroit. (and the piss poor 1st gear ratio of the 4L80)
