As said, the Niehoff regulators are what burn out, not the actual alternator. The regulator sees no high current. And the crappy HMMWV start boxes are not involved with charging current either.
The 0-60 gauge has a specific sending unit as does the 0-120. There is a PS article about this, as the Army has been mismatching these forever. I would put a mechanical gauge on the truck temporarily to rule out the engine.
3D printing is a hobby thing not a manufacturing thing. Maybe for prototypes. In manufacturing we turn out widgets every minute or less, no time for hobby machines. Must use injection molding.

What is sticking out of the hood? Looks like a bird feeder but maybe it’s a fording extension?
Army took care of that one as opposed to most 1081s. I would run some diesel conditioner though it before I messed with the cat. Mine smoke a little too when you get on them hard.
Does yours still have the turret ring installed?
