$254 is a nice chunk of money but really not that bad for that radiator. A few years ago I bought a new aluminum/plastic one from the place I worked list was about $400! IIRC I think I paid 2something (wholesale) so I think you did fine.
Not really sure what your asking, but the oil lines will also get flushed out when(if) the dip the rad. What I'd do before installing it would be to blow out the oil lines with compressed air. Don't try to fill them up with 120PSI!! just blow em out and make sure there's no foreign objects
An inch is HUGE!! All frame measurements now are in millimeters and + or - 3mm is pretty much standard but some cars now are 1mm. I would first check that wheel base again, don't try to go to the center of the hub with a tape measure just go from the wheel lip to wheel lip. I know it's not going...
That one click sure sounds like a bad connection somewhere like battery,cables ect. Start at the battery terminal itself with a test light (better to use a volt meter) and just start looking for current or the lack of it.
Same here! I'm very happy with my 700R4 conversion and it cost ALOT LESS than $3000! I bet I only have $1000 into it and that includes the rebuild and a new frt shaft. BTW I tow a single place car hauler fairly often and plow snow in the winter and never had a problem.

#1 the over charge maybe a bad regulater in #1 alt.
#2 The belt wearing out seem like a pully out of line, Not just 'needing a shim' forward, more like the alt. is tilted and causing the belt to wear on one side and get thinner and that allows it to ride...
